Since early 2000’s, some machine tool builders have developed the technology of three-dimensional machining for wire-EDM process by using a rotary part device mounted on the machine table of a wire-EDM machine. However, the effect of machining parameters on surface quality is still not comprehended. This paper aims to investigate optimal machining parameters including rotational speed and direction for rotary parts by wire-EDM process. Through the quantitative analysis based on the experimental plan of Taguchi quality design, surface roughness is mainly affected by rotational speed and pulse on-tine. An increase of rotational speed contributes to an increase of surface roughness, possibly due to worse debris flushing condition. Experiments were conducted to show that counter-clockwise rotational direction can obtain better surface quality of rotary parts than clockwise rotational direction. Experimental results demonstrate that a rotary part system equipped with a commercial wire-EDM machine can provide the function of 3D machining capability but they also show that a lead screw with a geometrical error of 210 μm can be obtained through proper machining settings.
